Transferring money from the UK to the USA?

I live and work in the the UK temporarily for 2 years, my boyfriend is still in the US, we have joint bank accounts in the US and I have a sole account in the US, I want to transfer funds from my sole account (in the UK) to our joint account (US)

To do it through the bank will cost 40 pounds a time, paypal and western union are out as we dont like to lose money regularly for no reason!

So we are left with a couple of options
I am not comfortable sending $ in the post
I dont understand travellers checks, so what we had thought was for me to open a second bank account in the UK and for him to have the card and I would have the paying in book, allowing him to access the money I put in there.
The only downside is the $200 limit that is set with the US banks, by using a UK card we would be charged about 5pounds a withdrawal, so for $1000 we would be charged 25gbp, which again we arent happy with!

Any suggestions about how I can do this without financial loss?

I know that the halifax charge £19.50 per transfer to the US so thats a bit cheaper than the £40 you mentioned.
